In this study, a compact and relatively pore-free oxide coating was formed on AZ91D magnesium alloy to improve its corrosion resistance by means of the microarc oxidation (MAO) process via the addition of CeCl3 as an additive into the MAO electrolyte. Morphologies and compositions of the coatings were studied with scanning electron microscopy (SEM) and energy dispersive spectroscopy (EDS), respectively. It was found that with the addition of CeCl3 into the MAO electrolyte, the obtained coating showed more uniform morphology compared with the coating produced in the CeCl3 free electrolyte. EDS analysis confirmed the presence of cerium in the coating formed in the electrolyte with CeCl3. Polarization tests results showed that the corrosion current density of the coating formed in the CeCl3 containing electrolyte was less than that of the coating formed in the electrolyte without CeCl3. Furthermore, electrochemical impedance spectroscopy (EIS) tests indicated that the coating formed in the electrolyte with the addition of CeCl3 improved the corrosion resistance of the substrate significantly.

The process was used to form a diffusion alloying layer on the surface of the sample to improve corrosion resistance. The diffusion alloying layer was mainly composed of Mg–Al intermetallic compounds. The continued immersion test in 5% NaCl solutions displayed that molten salt diffusion-treated specimen had better corrosion resistance compared to the untreated AZ91D specimen. The polarization test indicated that the Mg–Al intermetallic compounds of the layer were an effective corrosion barrier to decrease the corrosion rate for AZ91D magnesium alloy when exposed to 3.5% NaCl solutions. The microhardness values of the Mg–Al intermetallic compounds were higher than those of the substrate. Factors such as hydrofluoric acid concentration, sonication time, chemical etching, and activation process were considered in the design. The analysis of variance on the orthogonal experimental results was performed, resulting in an optimal condition for achieving a uniform copper coating with high coverage. Hydrofluoric acid was found to be an essential component in the copper immersion coating bath and a possible mechanism was suggested to explain its significance in terms of magnesium film destruction and magnesium dissolution. The appeal of this broad class of materials can be attributed to the unique combinations of properties that can be achieved by combining an inorganic phase with an organic phase. HOI materials can be divided into two basic categories: homogeneous systems derived from monomers or miscible organic and inorganic components, and heterogeneous, phase-separated systems with domains ranging from angstroms to micrometers in size. The structure of the inorganic component is dependent on the interaction of many variables such as pH, water content, overall solution concentration, solvent composition, temperature, and time. Due to the complexity of HOI materials, a combinatorial/high-throughput approach to the development of novel materials is highly desired. The authors have recently developed a combinatorial workflow for the synthesis and characterization of HOI coatings. Initial experimentation conducted with the workflow was focused on the development of primers for corrosion protection derived from a HOI binder system and magnesium particles. Both the homogeneous and heterogeneous HOI binders were investigated. With just one iteration of the combinatorial workflow, heterogeneous, moisture-curable HOI binders were identified, which enabled the formation of magnesium-rich primers that provided excellent corrosion protection to an aerospace aluminum alloy (Al 2024).
