However, the mixing action in the industry-standard kneading blocks (KB) is shear-dominated and shear flows are inefficient for dispersive mixing compared with extensional flows. A novel static extensional mixing element (EME) was developed recently by our group with the objective of providing extension-dominated flow during blending and compounding. Dispersive mixing in the EME is provided by flow through stationary hyperbolic converging-diverging (C-D) channels placed along the screw. The improvements in dispersive mixing for immiscible blends using EMEs with wide hyperbolically channels, i.e., low contraction ratios, has been proved. In this work, we begin by performing computational investigations of more extreme contraction geometries to determine the design flexibility limits for the EME. The contractions again showed more extension-dominated flow patterns than the original EME, the drawback being the obvious increase in the pressure drop. However, at extremely high contraction ratios, the entry angle is so shallow that recirculation zones appear at the entrance, which are undesirable, implying that there are geometrical limits above which the EME ceases to be an effective dispersive mixer. Next, experimental validation on the EMEs with different degrees of aggressiveness of the C-D channel were performed and dramatic improvement in droplet breakup (dispersive mixing) in case of immiscible blends is clearly observed at all viscosity ratios and with increasing degree of EME aggressiveness. The application of gas into the mold cavity during the melt injection period provides a counter force against the melt front advancement, restricting the foaming process during the melt filling stage. Various gas counter pressures from 0 bar up to 300 bar and gas holding times of 0 to 10 s after filling completion were employed for investigating their relevant effect. It was found that when gas counter pressure is greater than 100 bar, foaming does not appear in the skin layer if no holding time is applied after melt-filling. As gas counter pressure increases, thickness of the solid skin layer without foaming also increases. Employment of holding time after melt-filling also assists foaming restriction in the melt core area. If a holding time of 10 s is applied combined with a counter pressure greater than 100 bar, foaming is completely restricted resulting in a transparent PS sample part. The part surface of those subjected to foaming-restriction in the skin layer also appears to be smooth and glossy. For the black PS parts molded via microcellular injection combined with gas counter pressure, it appears the same gloss quality as that achieved by conventional injection molding.

It was found that measured Tg values (using DSC) differ from estimated values (using the Fox equation) by as much as 60°C. It was observed that both molecular weight and monomer type influence the difference between measured and estimated Tg values. It was therefore concluded that the Fox equation should be used only as the starting point but actual Tgs should be measured for copolymers. An alternate way is to generate a Tg versus molecular weight curve for each homopolymer and use these adjusted Tg values in the Fox equation to estimate the Tg for copolymers.
